Don't do what I've done Richard. hefting the 85Kg Malmesburys (yikes, they were heavier than I thought!)did for my back.  Now on enforced rest up before starting the second pair.
A second pair?  You are a sucker for punishment.  I wear a kidney belt most of the time, which I discovered when my back went riding to Italy in '93; it really helps. And I've cable-tied some hardboard to the ramp to make it more slippy.  Seems to do the job.  
And if I really need it, I have one of these.

That's some impressive woodwork and will look fabulous with the veneer !

Do you have a plan for handles or hand-hold cut-outs of any sort, given the likely final weight ?  My old Wharfedales only weigh about 30kg but the various cut-outs and handholds are very useful given their awkward shape and the snagging of spikes on carpet. 

Look after your back - Ibuprofen has it's limits  wink

Ha!  The driver goes back in its box as soon as it has been tried in position.
I will have to make a ramp to slide each cabinet onto and off the bench as needed, but I have a motorbike loading ramp which might serve, as lifting them is damaging me now.  At 72, with several motorbike injuries, I can no longer do what I used to.  Over 40kg is a bit too much now.
I know where you’re coming from Richard, picked my gearbox out of the boot of the car wasn’t too bad but from the floor was a struggle 50kg. Used to lift 105kg air con units onto wall brackets a few years back, then suddenly I realised I couldn’t do it any more

Cutting the slot stacks now.  Eight slots (4 per cabinet), 14.4cm x 1cm, calculated as 109mm long for 32Hz in a 120 litre box.  As the front panel will be 28mm (27mm plus 1mm leather), that gives 81mm vent length.  So 4 x 18mm, plus 1 x 9mm block. I have cut enough to get to 127mm, so hopefully enough to tune the cabinets when I come to measure the actual response.  Impedance first, and then FR.  The panel they mount onto will be reversible, so initially the vents will be on the outside for adding or subtracting blocks as needed.
I have had to make a couple of jigs, one for drilling and one for the jigsaw cuts.  I was planning to rough cut the slots and tidy them up with the router, but the jigsaw cuts are adequate without that.  I will rout the front panel for neatness though.
48 blocks, 20 done so far.








The 5mm holes are for screwing them to the front panel, once I have lined them up.  Lets hope it works, but if it doesn't the panel is removable, so I can revert to 100mm diameter round ports.

Both lower front panels slotted, and one set of blocks screwed in place.  It all lines up, which is nice!  Total depth of slots, including front panel, 109mm.  Calculated at 111mm for 32Hz, but I will have to adjust them for sure.
Next job is to glue the lower front panel in place, after drilling a 20mm hole in the angled internal bottom panel, for the plug and cable from the crossover.  I have some corks which will plug that hole nicely, after drilling them for the cable.  Using what I have wherever possible.  smiley

This is how it goes together, minus the wood trim and the leather front covering.



But I'm considering removing the angled floor panel.  120 litres may be the best volume, but if not I couldn't increase it.  Without the floor it will be more, but reducing it is a simple matter, so taking the panel out now before the lower front is fixed seems sensible.  My in-room response may not suit the "ideal".

I cut out the angled floor panels, and I realised I can increase the volume again by simply inserting several bags of dry sand though the control panel cutout at the rear.  They will also add some damping to the base panel.

First side with the hardboard skin clamped on.. A dry run first, to make sure it will work (it will), and now I will apply the PVA and re-clamp.  I will leave each side for a day to set, and then trim the edges and add the 6mm ply skin to each end, ready for veneering.

Hardboard skins glued and trimmed. 6mm birch ply tops and bottoms added and trimmed with the router, ready to veneer,  Oak side strips and top & bottom edge strips  cut, and fixed with dowels so I can remove them while I glue the veneer and leather front covering.  Side strips given a 10mm roundover on the inner edge; I am waiting for a 3/4" roundover bit for the outer edges. Probably a 6mm roundover on the top and bottom edges, which have been cut 1.5mm proud of the front baffle, to lie flush with the leather when it is glued on.
I need some ebony wood dye to mix with the walnut or dark oak dye to match the leather.  But now I can cut the black grille foam, as I know the exact size now.



As i have removed the inner floor, to give more volume, I needed a way to reduce it again.  So I have bought 30 litres of B&M's finest wood pellet cat litter, which will be placed in 2 litre ziplock bags, and added or removed through the control panel opening at the back.  That way I can tune the volume almost on the fly.
